In the meantime I had rebuilt the engine and gearbox myself.
I also had to get a new front and rear bumper made is fibreglass. This caused endless delays and empty promises.

3.5 years in a few posts :)

This is more or less when the forum crashed, so now we're up to date. As I said, I was hoping the old post will be back. Maybe it will be some day.

Got the car off the trolley.
Brake and fuel lines went in. Gas tank went in. Front suspension, rear as well.

I then managed to get it down on it's wheels.

So now that it was safely on the ground, I could get inside.
I started putting in sound deadening material I had laying around for the past year now, while waiting on more stock.

Put in some more new parts and steering goodies. The boxes of stuff are getting less and less, as well as the various baggies of bolts and nuts.

I don't have pics, but I also made some rear seatbelt brackets in the trunk. We don't have top mount or package tray mount seatbelts this side of the pond, so I made a plan. It's to expensive to import the Firebird seatbelts. I bolted the bracket and seatbelt retractor to the trunk floor, took is up through a slot in the package tray that I had cut, drilled and filed, over the rear seatback. I'll have to take a pic.

I'm still pondering on the front seatbelts, but this is the mock-up

No photo's, but the front brakes are re-built, the driveshaft is in, exhaust is on and the parking brake connected.

After all my effort to take it all out in one piece, the installer cracked the windshield when putting it in.
I've sourced a new windshield, but that will come in when everything is done.

The past weekend I fitted the inside fender on the drivers side, got the core support back, radiator in, wiring connected, water, fuel and what ever else to turn the motor for the first time since being built.

So this is where we are today. It wont start. I checked fuel and spark.
Timing and firing order was check and done according to the book. The motor just swings, with no indication that it is about to start.
I'm stuck at the moment.

Glad to see you have re posted. I loved following your build. I know you have had your share of trials and tribulations along the way.  Car is really looking great!  Sorry to hear you are having trouble with getting the motor started, hopefully its something simple you may have overlooked.

I'm thinking it's a earth/ground problem. I'll try and figure it out over the weekend and post some updates on Monday.

Motor started the weekend. Only issue now is that it was running extremely hot during break in.

I think it's perhaps too lean, so I'll check that out.

I'm still around.
I haven't been on in a while. Set backs, hold-ups, work, life, Covid, loss of interest, negativity, tired and just plain old "had enough".

But alas, I pushed on.
I'm really stating to get to the end of my rope here. I almost want to give the car to someone to finish, but then it won't be my build, with plans that I have made.

You can still see the old crack a little, but I can't get it out. I can't keep sanding the dash into oblivion, so made peace with it.

Up next was getting some kind of cabin air flowing.

I had nothing to work with. Vintage Air systems, are out of my budget at the moment. So, a plan had to be made.
I imported the blower motor years ago, so it's sitting and waiting.
I got hold of and old Donaldson air filter housing off a Nissan truck, from the scrappers. Cut out the one inlet to make the motor fit, and then cut it more or less in half. Just enough to make the motor tuck against the firewall.

All that, lead to this

I test fitted the inner fender to make sure it will clear. It does, so I don't think the outer will be a problem.

I bought a cheap fan control resistor from the local spares shop. I think it's for an Opel, but also has four tabs, as with the original Pontiac fan resistor.
Grabbing the book and electrical diagrams, I got the resistor hooked up and working.
Fan and speed control is now working on Low, Medium and High, so I'm very happy with that.

I am having an issue with it though. It seems like there is a ground issue. The display is a bit "flickery" and whenever I have tach and water sensor connected, the water temp maxes out. I can't seem to solve it and emailing Intellitronix back and forth have also not solved it. I anyone has any solution, please help.

The old front box speaker was a shot, so I made a plan for some new ones. I used the old bracket, and made a quick wooded box holder for two 4 inch speakers.

In the midst of all this, the fuel pump broke. The car just wouldn't start. At first I thought it something electrical. Took me days to figure out the problem, and just made me negative. Easy but expensive fix.
Then the brake master gave up the ghost. Had it re-sleeved and it's working, although I thinks the brakes are still crap.

Also, the idiot that fitted my glass back on the car, cracked the windscreen. Cost me more money. Got a replacement sitting in a box in the garage. I will fit it after fitting the hood.

Then, I was struggling with gear selection. Serviced the shifter and though my gearbox build went wrong somewhere. Eventually broke the old shifter cable. Had a new one made at a local place, and eventually got it in and set.   

I lifted the rear of the ground to see if the box actually works. At first I could not get any movement. Reading a lot of various posts on the Internet told me I need to add more oil than I though.
Got reverse gear going first.

 I can’t really offer any advice on your gages, but remember there are twin grounds between the engine and the body. A smaller ground cable from the right side of the engine, I think the cylinder head to the right side of the fire wall. There is a heavier one from the right side of the transmission bell housing to the floor, it is almost the same gage as a battery cable. I can try and find some pictures of the grounds in my assembly manual if you like?

Glad to see you back on the forum and glad to hear you are moving forward. I know things get a bit daunting at times. I think all of us that have restored a car feel the same way. Sometimes its better to step back and let things sit for awhile to regroup ones thoughts and feelings towards the project. Keep at it, you will have a car to be proud of in no time now.

Thanks. I added two additional ground straps from the motor to the firewall. No difference.
I'll do another from the transmission to the floor, and se if it makes any difference.

I obviously didn't drive fast. 1st, and 2nd work.
Drive works, but won't know if it shifts to 3 before I can get the speed up.

There is a backfire from the carb. I'm just not sure how to set it. Start up is fine, but drive gives me a backfire and then stalls.

Congratulations on getting it running and driving; a milestone!  I think the dash looks great.  Doing the HVAC setup from scratch is challenging.

You made the center speaker setup work with the original bracket.  I just used 1/2" plywood and made a custom bracket.  Either way the two center speakers is an improvement.

Overall the car looks great and you are on the downhill side of this project now.

The last picture says it all.
I had water in no 6, so originally a though the head gasket may have gone, so I opened it up. Had the head pressure tested, nothing wrong. Head gasket showed a perfect seal. So I started digging further. Took of the other side and noticed a little water as well on no7. This told me the block must be the problem.

Long story short, engineering was shoddy work, and the .60 oversize was bored skew on one side. 1,3,5,7 totally destroyed.  This caused the block to crack, so it's a paper weight.
Still searching for a replacement block and waiting for the engineering shop to tell me what they are going to do about this.

I'm livid, to say the least.

Anyway, onwards and forwards. I'm tired of this money pit.

After all the hard work and money this is the last thing anyone would want to deal with. My heart goes out to you!

In the US small block Chevy parts are cheap and plentiful, from what you have said in the past parts in your part of the world are expensive and shipping is crazy.

I don't have any good advice other than to step back for a little bit before making any major decisions. Your car is beautiful it just needs a new heart.

I echo Bob and Larry's sentiments. I know you have been through way too much with this restoration. More than enough for a strong willed person, I can only imagine how much worse with you being so far from readily available parts. Sometimes it better to take a step back and punt, regroup to get your footings back in place and start work again.  I really hope that the engine shop does allright by you.

Ok, not yet......

Ended up getting a "new" second hand motor. Too much money later, it's back in the car and purring happily.
Drive train is hooked up again, but I have not taken a drive yet.

I hope to get the car fully done by mid March, but we'll have to see how it goes.

Took some time to find a motor that was not already over sized. Eventually found the same motor that it had in, a 350 chevy. There's not many decent ones around. Those that ore around some people want stupid money for.

Although the motor I got ran at some point, I didn't want to start is up and just put it in. Took it to a friend and we rebuilt it. New pistons and bearings went in.

Engine looks real nice in red and aluminum.  It is hard to beat a 350 Chevy.  I had one in my Suburban, engine still ran great even though the body was completely gone.

Apologies for the late reply.

Post 4 above, tells a little bit of the story. I myself, was messed around for the better part of a year with people promising they can make the nose and then not delivering.

The mould was made in 2 parts. Top and bottom and then stitched back together.
The nose was fitted, and covered in release agent. Fibre glass was then laid over. The bendy bits were filled in with an expanding foam to keep it from collapsing. The this yet, rigid fibreglass was pulled of and laid in a cardboard outer shell. It was then filled with expanding foam between the mould and cardboard. This was done to keep the shape rigid then making the bumper.
Same was repeated for the bottom half.

Then it was just laying your fibreglass and resin.
The two halves were trimmed and fitted, and then joined together with more fibreglass.

Very very amateur style :)

Forgive me because you said you still have some things to take care of. I noticed the fuel line coming off the pump is pretty close to the harmonic balancer and pulley. I assume that might be one of the things on your punch list.

It does look close, but it's not too close.

I was looking at it the other day, and I'm not sure where to go with it. Fuel pump does not allow for it to come out any other way. Tying it to the bottom radiator hose is probably one option, but not a good one.

My other issue is the cable from the battery to the starter, which runs under the motor. There I have some space between the cross member and the oil pan, so I think I'm going to tie it on top of the cross member.

So, why is is chopped? Interesting story :)
With the fibreglass front, there is no more flex like there was with the old rubber one. I had to cut the backing plate in half to get if to go inside the bumper.

Kinda hard to tell,  but it looks like in the top picture that the end you are showing should be at the back of the door. Still doesnt explain why it is so long though.
As for cutting, and gluing together,  be careful. I had to do that such thing with my 77 because I have C n C tops. I am not sure of my brand  but it was not solid rubber. Mine had a foam core with rubber on the outside, was darn near impossible to join them together. I used 3 m cement and it only half worked. Its one of those spots on my car that is sub par that drives me crazy.

I'd install each end where there's a known fixed point, then compress the rubber together from one end until it hopefully all fits in the channel. Do it by test first if you intend to use sealant, many don't bother.

I agree with Wallington, it def looks like it will compress on the back (b pillar) but the front looks way too long! Of course there should not be a hard joint like the  90deg at the top back of glass so you should have the entire length of the window to make up the diff.

How old are they? I've had issues with cheap eBay ones but never with Metros.

About a year old, since imported, but fresh out the box.
I'm going to fit the glass, before cutting anything. Both sides are the same.

Did you try jamming it right up into the roof corner, then working your way back from the door front? The fact that both match says something, not sure what though.

I do have a question. Does the hood sit flush with the front edge of the fender, or is it set backwards for the gap between the hood and front clip?
If option 2, how far back? 3mm, 5mm??

Also made some progress on the interior.
Got the rear panel trim in and the sail panel trim. Was also busy under the hood with some custom designs.
Not sure if any will recall, but the car had no air of A/C and all ducting was just about gone. So I made my own fittings for the air vents and connected flexible hosing to it. Driver side and center is done. Still need to do the passenger side and then tidy up everything under the dash.

I'm also trying to get the carpet in. It's just a universal piece that I started cutting and fitting. Glued down a few bits, but it's a pain to get the folds out.

Oh, and it looks a bit like a car :)

Looking great. The hood alignment can be about as big a PIA as anything else dealing with the front end. Yours looks great! It should probably be offset from the front of the fender edge just a bit as the nose piece should be tight at the location. I think I would fit the front before I messed with the hood though in case its close enough how you have it. Just dont slam it shut the first time  :shock:

Good to see your car going back together.

While it looks great, I agree with Kerry on putting the nose on first. Once you carefully close the hood it will tell you if everything is square and if you have adequate clearance.

Attached is a page from the Pontiac service manual on how to adjust rear hood height if you need to. It's not uncommon to see them sit high at the back of the hood.

All glass is now fitted. I ended up having to cut the seal shorter. No matter how I compressed it, or leaving it in the sun. It would not go. Heat gun assisted a little, but still ended up cutting about 4 inches out of the seal.
I've also cleaned up all the wiring under the hood and dash. No pics though.

I'm so close to the end now, I can feel it.

Took is outside for a wash. First one in 16 Months.

I'm not too sure myself, as I have never filled the tank.
My gut feel is, it's a percentage. i.e 48% so half tank. I also don't see any fuel light on these. Time will tell how many times I'll run out, haha.

Hi all,

So, I hope this restoration is now nearing it's end, because I'm also at my end.

I'm still having brake issues. Rear brakes lock up completely, and if they don't I have zero brakes. Trying to solve this big issue is like hitting a brick wall. I'm out of solutions at the moment. Lines are good, calipers and cylinders are good, master was rebuilt. I just don't know anymore.

Anyway, small updates.
Got the scoop installed. Ended up making a bracket to fit the air cleaner. need so final touches, but it seems to be working. It's not functional, unfortunately.

Gone through re-assembly, which was guided by another thread. I'm pretty sure they are correct.

Regarding the pedal. It's a soft pedal, until the rear brakes bind.
I measured the pushrod depth and there is clearance between that and the master.

I know nothing about brakes, only that I know my guy had a couple of problems when he put them on my 77. Did you bench blead the master cylinder? This was the first question Inline tube had when I called them about trouble. Turned out the master cylinder they sent me was bad although it was a brand new part. He threw that one away and bought a new one at NAPA. That one was also bad out of the box. The third 'new' master cylinder be bought was good. My brakes have been working great for the last 5 years.

I wonder if the hold-off portion of the combination valve is corroded?

Soft usually indicates air still in the system.

I went back to page one, to see what you've done to the brakes. i see tons of body work photos, a few motor jobs, interior shots and mods, but nothing on the brakes. Pg 1 shows the body on a dolley, with no drivetrain, the next photo has it all together, sitting on jackstands, back tires off, and the rear in, with some hi-po looking silver axle flanges. Then after, the car is sitting on it's tires. Think you mentioned something about new brake and fuel lines.

From the extent of the O/H, it appears there's nothing original, and all aftermarket equipment? Can't even tell if there's drums, or discs in the rear. Not sure if you posted at some time, what was done to the system. I "did" see your video of you driving it, sans frt sheetmetal.  Guess there were no boys in blue, when you went for that jaunt.   :lol:

When the rears eventually lock-up, check if the park brake is tight as well. Incorrect arrangement of the self-adjusters can affect things. The self-adjusters themselves are for LH and RH side, just like the rest of the assembly. I'd check those, if faulty or on wrong side then would allow the assembly to continue to get tighter and not release. The assemblies are gold-cad plated for RHR and silver-zinc for LHR.

When I rebuilt mine about a year ago after finding some brake fluid stains, that one of the rear cylinders was leaking. On closer inspection it had pushed out the end, and pinched the rubber seal. The seals on each end were the wrong size for the cylinder, and the cylinders were meant to be the next size up for what I had purchased at the time. So I had 15/16" on one wheel, and the other had 7/8" and the larger matching seals jammed in. You could see the travel marks to show that side had never been operating correctly. Good job for brand new parts and mechanic at the time.

Another trap is even when following diagrams and photos is when a spring can still foul the sprocket teeth even though installed the same as shown. This was one that had me stuck for a while wondering why I couldn't get it to adjust freely. Sometimes you have to take a look at a whole new angle and forget that you just reassembled it 5 times using several photos showing it's exactly as you did it. Fresh paint makes it easy to see where things rub and shouldn't be too.

Morning,

I don't believe it to be an assembly issue. And the e-brake is still very much useless.

When bleeding the brakes, nice clean fluid comes out, no bubbles. Pedal is fine and then it sits. Leave the car for a day or so, pedal soft again.
Just to clarify.
Once the brakes are bled all wheels turn freely. Then, without the car moving at all, if you step on the brakes a few times, the rear wheels will lock up.

A thought just popped up regarding the brakes. Dot 3 vs Dot 4.
I my parts I struggle to find dot 3, so I'm using dot 4. The parts guy told me it won't be a problem, but perhaps this is the problem in the old car?

or wait a little while
or turn the star wheel
if cracking the bleeder frees things up then most likely the pushrod on the brake booster is out too far

I need to crack the bleeder for it to unlock.
I measured the pushrod and I believe clearance is fine. I even put a thin gasket between the booster and master to give it some more leeway.
Perhaps I will revisit this over the weekend.

My worry is, if I grind away some material, could I get to a point where it is too much?

Man, it's nice to drive a car that has brakes.
I still don't know what the issue was, though.

So after throwing money at so called brake specialists and not getting any positive result, my patience ran out.
After spending about $400 I have working brakes. I ended up importing and replacing the master, proportioning valve and the flex hose between the body an axle.
The combination fixed the problem. My money is still on the "specialist" messing up the master.

I'm just so happy it resolved.
In my happiness to take a drive, I forgot to set the parking brake, while I had the car up in the air, so still need to do that.

DeVilliers, your car looks beautiful! Where I live in North America it would get lots of attention. I would imagine in South Africa, it’s really a rare site or a Rare Bird. Congratulations, enjoy!

Great job, and love that color! Very similar to my old 76 T/A so I'm biased.  :lol:
